How the shape is constructed

The base sits in the middle of the blank. Double side walls fold over and are held by locking tabs in the base; ears and dust flaps close side openings. A thumb cut-out eases access to the tuck lid.

How it is assembled

Erect front and back walls and fold ears inward. Erect side walls over them, fold the return inward and insert tabs into the base slots. After filling, close the lid, fold in dust flaps and insert the tuck flap.

Material and grain direction

Grain direction vertical on the blank (check)

Test fit, folding and closure on a sample made from the intended material. Confirm material thickness, grain direction and production steps with your printer.

Inside dimension

These dimensions describe the preview, not a fixed packaging size. The app recalculates the dieline for your own dimensions.

What to consider for this construction

Return width

Width of the double-wall return (crease to crease); accommodates flaps in the pocket.

Flap gap

Gap between adjacent flaps or walls; at least approximately material thickness.

Ear length (ratio)

Length of ears or corner flaps as a proportion of half the inside width.

Lid dust flaps (ratio)

Length of lid dust flaps as a proportion of inside height.

Dust flap angle

Bevel of dust flaps (also ears on mailers); larger angles prevent folding collisions.

Frequently asked questions

Which flute suits the mailer?

The catalogue example names E flute or microflute. Starting profiles for B and C are also available. Selection depends on product and production. The profile is not calibrated. Check fit, locking and protection on the target material before approving the series.

Why does the mailer have double walls?

Side walls fold inward and are held by tabs in the base. The ears sit within them. Multiple folds change available space and accumulate crease allowance. The preview shows this construction but confirms no load capacity; check that on a physical sample.

How much clearance does my product need?

There is no universal value for every product. Measure product, insert and closure and consider the filling workflow. The material profile changes finished fit. A mathematically valid inside dimension is therefore insufficient. Determine clearance using a sample of the actual corrugated board.
